A banbury mixer is the highest-value single piece of equipment in a mixing workshop. After 8–10 years of operation, almost every unit sees a drop in throughput efficiency and a rise in breakdown frequency. A properly engineered overhaul can normally recover more than 95 % of original performance at 30–50 % of a new machine’s cost, and add another full service-life cycle. 1. When an overhaul is due You should commission a professional assessment when any of these red flags appear: mixing time extends visibly, specific energy consumption climbs, rotor end-face seals leak compound repeatedly, discharge-door locking becomes unreliable, main bearing temperature rise is abnormal, or temperature-control drift pulls the process off specification. 2. Five pillars of the overhaul assessment Core items on the assessment checklist are: (a) rotor wear measurement — both end faces and wing tips; (b) sealing-face condition of the mixing chamber and discharge door; (c) main bearing and gear-box clearances; (d) hydraulic-system condition and reliability; (e) temperature control loop accuracy and actuation. The final assessment report must list repair actions, a spare-parts replacement list and target performance-recovery KPIs. 3. Typical remedies for common issues Rotor wear is handled by build-up welding and re-machining, or by outright replacement. Seal systems upgraded to modern wear-resistant designs can dramatically lengthen maintenance intervals. Temperature-system retrofits — drilled-through rotors plus closed-loop T-control — directly improve process consistency. A controls upgrade synchronized with the overhaul adds data acquisition and batch traceability in the same stop. 4. The execution roadmap Overhauls are usually scheduled in the annual shutdown window. Before the team moves on site, all spares are kitted and the scope is frozen. On site, disassembly, repair, reassembly and commissioning follow a fixed-day plan, and a loaded production trial validates the actual performance recovery.
